I have a 91 legacy 2.2L turbo w/auto trans. I bought it (new) at the
time because it hauled ass, has full time 4WD, and it looks pretty
good for a four-door. After about 100,000 miles it started to make
some valve noise, and since we were outgrowing it we bought a new
car. So now it is my hobby car. I have torn down the engine and upon
inspection found that a few oil rings were blown out, but I have not
really isolated the valve noise (I suspect a few lash adjusters are
bad). I am almost ready to start the rebuild process so I am
investigating my options.

Since I have it torn apart, any suggestions on what I can do to get
the maximum amount of performance out of it?

Also, if it is worth it, I am thinking about finding a manual tranny
and dropping that in, is this possible? Anybody know if the bodies
are the same, and if all the brackets, etc.. are present?

I don't know a lot about rebuilding, so all i'll add is that it's
interesting to note that the rings were going. Since i've never
owned a new turbo, i wouldn't know how the valves sounded then
relative to them now.

As for the MT, you'll have to get the trans and diff unless you can
find an MT with the same ratios. If you want to put more power
through it, the standard MT might not hold out too long so you might
have to find a Legacy Turbo MT, one from a Forester or an imported
WRX one. Other than the pedals, and your TCU getting pissed about
the missing AT, everything else should work. JC Sports had done
this, you might give them a call if you've got questions.

check out bpm sports, they have a lot of engine internals that'll let you
rev quicker and stronger. new pistons, con rods, knife-edged crank,
underdrive pulley, hell, you're the perfect candidate to find out if the new
WRX 2L engine bolts into our legacies! hehehe.. While you're at it, you can
swap in the WRC ECU and the WRX tranny, brakes.......

I think I am drooling too. I just tore down my crank today, and I am
about a 1000th over on side clearance on one of my connecting rods...
I wonder if I can justify a new set??? Hell, the manual says to
replace! Costly though... bearings... it all adds up! Tomorrow I am
going to check my crank tolerances and then I have some decisions to
make. To machine or not to machine, that is the question! Looks like
bearings alone are around $500...

Got my crankshaft and cams into the shop for measure and polish. It
was confirmed that they are still within spec and have been polished
up. Ordered new bearings from the shop, they only wanted around $130
for both mains and connecting rods, whereas through the dealer I was
looking at around $500, go figure! Also ordered a new oil pump,
figure if I am going to put all this work into this baby, I DON'T
want to have an oil pump failure. Hopefully, I will get all this back
by Friday and I can start putting the bottom end together this
weekend.

Checked out my valve lash adjusters and I have a few that were stuck
in the pumped up position, I had to insert a small punch into the
rear to release the oil. Hmmm… this is interesting. I wonder if they
are gummed up, at this point I am torn between just replacing them
all or keeping the ones that pass the pump up test as outlined in the
manual. Next step is to port and polish my heads, I will be looking
into sending them out vs. doing it myself.

That's the status so far, I will try to take some digital pictures of
the process, I hope it will be informative!
