If you've got a Legacy with nose damage, don't part it out if that's all that's wrong with it. This is an EASY repair if you take your time and make sure all the dimensions are right. Just make sure the damage doesn't go back to the strut towers.

I wish I'd have taken pic's before I tore into this project... Will try to get some to show the original damage, and pick up where I'm at now.

Short story, I rearended a minivan (no brake lights) in my new to us '90 L wagon on the way to the paint shop after fixing the minor damage it had to the drivers front corner when I bought it. Wiped out the entire nose (lights, grill hood, core support, A/C condensor, and radiator). I got all the body parts to fix it again, and stripped it to see how bad the core support was....

It was bad, no fixing it this time, so out comes the drill, hammer, and chisel. Cut all the spot welds on the upper core support/headlight panel, around the bumper mounts, and down to the front crossmember. Got the old core support removed, straightened the inner fender panels back out, and pushed the front crossmember back into place (it was pulled up and back by the hood latch support). A few good whacks with a 3 lbs sledge and a 4x4 block put the crossmember right again.

Cut the core support/headlight panel off my spare snout (saved from a hard totaled sedan I parted out) and started fitting it up to the wagon. Tacked the fenders back on to check fit and hood to fender gaps. It was pretty close, but needed a little fine tuning, so fenders came back off and back to beating and banging.

Used every pair of vise grips, and c-clamps I own, plus a bunch of welders vise grips borrowed from my neighbor, and got it locked into place and ready to start spot welding back into place. Picking up a wire feed welder after work today and should have it fully welded back in tonight.

I'll post pic's late tonight and catch up to this point in the project.

I would like to see pics on this. Im going to be swapping rad core supports from a turbo model to an N/Amodel, and it would be good to see where all of the spot welds are. This of course to save me some time. Did you use spotweld drill bits, or just some cobalt bits?

I just used a regular drill bit, about 5-16" - 1/4", then used a thin chisel to get between teh panels and separate them. Be aware that Subaru spot welds aren't the same from car to car. Same pattern, but they don't match back up exactly.

spotwelds are located about every 2-3" on the inner fender joint, a group around the bumper mount hole, and along the bottom edge and at the bottom corner. Watch out for the 2 on teh tab that connects the core to the top of the fenderwell, both of mine were doulble hits,a nd the tab wants to deform easily. There are about 27 per side, plus the 3 on the latch support. Take a rag and wipe those areas and the spot welds should stand out so you can see them.

the shiny spots are where I ground the spotwelds to prep for welding. I could only get about 2/3's of them due to the clamps. The red spots are screws in spot weld holes that matched up. I painted them to make sure I remove all of them.

Welding will have to wait until Friday, didn't make it to the rental yard in time (stopped to help a young lady change a flat... 8) ).

Nice work. My car suffered a front end collision from the P.O. I may just have to do this too...

It's pretty straightforward. If you have a garage and a welder (or rent one like I do) it's a weekend project start to finish.

Yes teh donor had Turbo wheels, but only 3 where good. I've since picked up another set with 2 good ones to make a matched set.

Well, I got the welder yesterday, and got the core support welded on. One thing I forgot to mention before:
Make sure the welding area is clean, no paint or sealant on either side of any surface tro be welded. Use an angle grinder to strip the paint and prep otherwise your weld strenght will be comprimised.

After hitting all the spot welds I did a trial fit of the bodywork and lights, and other than a minor adustment to the hood it looks pretty damn good.

Gonna take the weekend off, and will pull it back apart Wednesday night, get some pic's, adn start prepping the core support for paint. hoping to have the wife driving again Friday...
